Replaced both front wheel bearings. Cleaned front brake parts, and lubricated with high-temperature brake grease. Replaced brake caliper guide pins.

Reworked heater hose plumbing to replace 2 each 4-way heater bypass valves with 2 each 2-way heater cutoff valves. Replaced tube-and-fin intake heater with plate-and-fin intake heater.

Truck transmission went into limp-in mode for approximately 5 seconds, during commute to work.

Finished installation of coolant-based hot air intake. 4-way heater valve installed into heater supply line. Vacuum solenoid tapped into vacuum line to cabin HVAC controller. Vacuum solenoid controlled by foglamp switch via foglamp relay coil terminals. Foglamps don't work, anyway, so no loss there.

Removed aFe cold air intake. Begun installation of coolant-based hot air intake. Installed stock induction setup. Air cleaner box top has intake heater element. Coolant hoses not yet connected. 4-way heater valve not yet installed. Vacuum solenoid not yet installed.

Performed inspection of transmission-mounted electrical connectors. Suspected input speed sensor connector of being faulty due to presence of sharp bends in two wires going into connector. Snipped off wiring at about 1 inch before connector, removed old contacts (to include sharp bends in wires), installed replacement contacts with about 8 inches of wire on each contact. Installed connector, soldered wires, and covered with heatshrink. Replaced factory-installed heatshield on wiring, and added extra heat-resistant loom onto wiring. Re-routed EVAP plumbing so as to not let it touch exhaust piping. Noted a large crack covering about 60% of circumference of exhaust neck right after catalytic converter.

Truck transmission went into limp-in mode again for about 5 seconds, on return leg from work. No CEL. No codes. Apparently, this issue was indeed separate from worn-out torque converter problem.

Took possession of truck after transmission overhaul. Torque converter locks up like it's supposed to. No codes. No momentary limp-in mode.

Received phone call from Waterloo Transmission. Visited their shop per request. Discovered that underdrive clutch pack showed severe overheating, consistent with multiple abrupt engagements of transmission limp-in mode. Decided to have transmission overhauled.

Resumption of daily work commute. Truck welcomed me back by going into limp-in mode for 5 seconds on return leg of commute. Gee, thanks, I missed you, too. And, of course, torque converter continued to not fully lock up.

Truck put to rest for 2 weeks. Still exhibits issue with torque converter not completely locking up, with corresponding P0740 code. Truck transmission went into 5-second limp-in mode twice since visit to Waterloo Transmission.

Took possession of truck. Waterloo Transmission could not duplicate issue with torque converter not locking up, nor could they duplicate intermittent momentary transmission limp-in mode issue. They, however, did not charge me for their time.

Removed 545RFE transmission computer, re-installed original transmission computer. Dropped truck off at Waterloo Transmission for their diagnosis. During the entire time that 545RFE transmission computer was installed, truck transmission did not engage into limp-in mode.

Removed original transmission computer, installed 545RFE transmission computer. Truck still will not completely engage lock-up torque converter.

Truck still will not firmly lock up torque converter, P0740 code still appears. Truck entered limp-in mode for about 5 seconds while commuting to work.

Replaced radiator with max cool package radiator. Installed transmission cooler and piping.

Removed aerocap. Had bedliner installed. Attempted to re-install aerocap, and discovered that mounting holes on aerocap will no longer line up with mounting holes in tonneau cover frame. Time to design a new aerocap.

Feb 12 2012

Changed transmission input speed sensor with AutoZone Duralast SU3156. Changed transmission output speed sensor with Advance Auto BWD SN7159. Noted P0740 code. Noted that transmission goes into limp-in mode for approximately 5 seconds, once per trip, for every other trip now. Noted that torque converter attempts to lock up, but engine speed varies by about +/- 50 RPM while at speed set with cruise control.

Had phone conversation with proprietor of Atomic transmission shop. Proprietor was knowledgeable about 45RFE transmissions, so had said transmission shop perform test drive with Snap-On scanning computer. Truck did not meet conditions to engage torque converter lockup. Proprietor noted a P1793 code in addition to P0740 code. Checked TRS wire for short to ground, short to V(batt), and open conditions. Added 16 gauge ground wire from vehicle ground to transmission computer case, at mounting screw. Transmission shifts noticeably firmer, but otherwise no change in behavior.

Drained transmission fluid again. Fluid appeared to be clear. Magnet had almost no fuzz on it. Installed new return filter and new 4x4 sump filter. Installed new white connector solenoid pack. Installed 4x4 oil pan. Added 8 quarts of ATF +4. Transmission shifted a bit more firmly. P0740 code remained. Transmission went into limp-in mode for approximately 5 seconds once per trip, but now does not do this for every trip. Noted that torque converter attempts to lock up, but engine speed varies by about +/- 50 RPM while at speed set with cruise control.

Changed throttle position sensor with Airtex 5S5101 Hall-effect sensor. No significant change in performance detected. Noted P0740 code. Noted transmission fails to limp-in mode for approximately 5 seconds, once per trip. Noted that torque converter attempts to lock up, but engine speed varies by about +/- 50 RPM while at speed set with cruise control.

Uninstalled 545RFE transmission computer. Reinstalled original 45RFE transmission computer. Reseated wiring connection to transmission. Noted that wiring connector on transmission solenoid pack had a missing locking stud, which appeared to have caused the wiring connector to work loose and cause the no-lockup condition. Noted P0740 code. Noted that transmission would go into limp-in mode for approximately 5 seconds once per trip, at random times. Noted that torque converter attempts to lock up, but engine speed varies by about +/- 50 RPM while at speed set with cruise control.

Completed transmission fluid change. Added 6 quarts of ATF +4. Changed sump and return filters. Noted that torque converter still would not lock up at all.

Began draining old transmission fluid. Transmission fluid appeared to be slightly darker than new, and slightly cloudy. Magnet had a slight amount of fuzz on it.
