i'm curious to know if an equal length header could increase FE as well as power a bit. its more targeted at eliminating an inefficiency in the exhaust system so i suspect it could help a tad, but would be good to test

They can do if not oversized.... but that basically means making your own.

In a very limited RPM range, yes. For a daily driver in city I don't see much of a benefit. For highway, I see your R&D costs more than shadowing all gains you may receive.

if the tubes aren't too large dia, yes almost any header will benefit over the factory cheap-as-we-can manifold. how much depends on how bad the factory manifold is

If I had a car that would take any of the cheap headers floating around on eBay, I might consider getting one and flattening it a bit. This would increase the surface area to volume ratio though and would require good heat wrap to avoid exhaust gas velocity loss from cooling. For example a cheap tubular header with 1.5 inch primaries would be much improved for outputs less than 50HP a cylinder or so by squishing it down to 3/4" in one dimension along most of it's length. I'd pack it with damp sand or similar substance while I was hammering at it, or using clamps on it, and be careful not to stress joints which may crack.

I'm considering getting an older factory header for Wile-E at some point pre-91 Escort GTs with the 1.9 motor came with them. However, I'd need to relocate the cat, get an O2 bung welded in and tweak it a little... so I'm probably not going to try it until I'm needing a new cat. Which I hope shows itself starting to weaken on an emissions test before it's a complete fail (Don't wanna be under pressure to get it done in a couple of days after a fail)
